I am pleased to hear that the system you mention meet the quality requirements in the specific case. However, it is still true that Polyproylene resins will get a "chalked" surface after less than 100 kLy outdoor exposure - this is less than one year in the majority of all geographical areas in the world and it is still true that organic UV absorbers and primary antioxidants will not be able to protect the application surface.
 
I suggest Compression plastic moulding with sheet moulding compound (SMC). We supply seats to the Jetski industry where they neeed high strength, impact resistence, light weight, modulus and thin cross sections. Are SMC fiberglass have these properties :
Flex Strength > 85,000 psiFlex Modulus > 3.0 x 10 to the 6 psiTensile Strength > 50,000 psiTensile Modulus > 3.8 x 10 to the 6 psiImpact, notched > 33Compression strength > 42,000 PSI
 
Choosing the filler is crusial as trace metals will reduce the UV stability. Coated grades of CaCO3 are less critical while unpure talcum will be the worst. The downside of the CaCO3 is that it will not provide the same level of stiffness as talcum in a like for like amount in final (due to the cubic morphology of CACO3 vs the platelet morphology of talcum). A mix of these fillers may provide a good balance.
 
I entered the phenolic business in 1973, just a little before Union Carbide decided to exit the phenolic business. I spent 7 years with Valite Industrial Resins and 10 years with Durez, both phenolic manufacturers, doing technical service and compound development.
 
I agree, although the real chemistry is in mould making the resin, there are still many challenges in setting up a compounding line. Back in the '70's there were a number of small companies that bought resin and just did the compounding, but I'm not sure you can do that for 30-40 MT per month. I had customers that used that much material in a week back then and they didn't want to set up a compounding line.
 
Can any body help me about how bakelite is manufactured ? This seems like the sort of question asked by a young student who has not yet studied polymer chemistry and therefore might not understand the language used to describe Bakelite and its manufacture, if it was Googled on the Internet. Those of us who can provide answers will want to share our knowledge and we have provided some useful information. The only thing that I would add is that unlike many thermosetting plastics, which can be moulded at low pressure, phenol formaldehyde polymerises by undergoing a condensation reaction, which in this case is dehydration or the release of water. If high pressures are not used for moulding the water will form bubbles.
